I have two of the [ame="http://www.amazon.com/Star-Kids-Snack-Play-Travel/dp/B000KJBFC8/ref=sr_1_1?ie=UTF8&s=baby-products&qid=1289175884&sr=8-1?tag=carseatorg-20&tag=carseatorg-20"]Star Kids Snack and Play Travel Trays[/ame]. They are really flexible and soft so I don't have safety concerns with them. I usually don't buckle the tray around the child, and it seems fine. They just put the tray on their lap when they want it. When they don't need it, my kids can fold it up pretty small and store it under the seat.

Not sure on any DIY options, but there might be something you can come up with. Just make sure it is something that isn't hard which could hurt your kids in a crash.

I really like that tray! And it keeps popping up but with 4 kids it kind takes a hit to the budget =( I have seen one made with a few layers of cardbooard glued or stapled together and I really liked that idea but my concern is the cardboard say 3 layers of cardboard would that be dangerous? My DD was in the hospital and she was given a styrofoam tray that seems like it would work great but Im having trouble finding it in small quanities online.

Do you have an IKEA nearby? IKEA has these flat little stiff-ish baby pillows, they're called "crib pillows" I think, and they'd make a good surface for balancing stuff on. They're $7-ish a piece...

I have used those foam boards that kids use for science fairs. The boards are pretty sturdy but all foam. I recycled a bunch of them from the trash and they hold up pretty good. They are usually in the school aisle and are around $7 for a board. You can make 5-6 lap boards from each one.

Sounds like you're going to be able to make something, but we have one of these...I got it for $15 at WM I think [ame="http://www.amazon.com/Fisher-Price-Precious-Planet-Soft-Travel/dp/B001OC62V4/ref=sr_1_2?ie=UTF8&s=baby-products&qid=1309271430&sr=1-2"]Amazon.com: Fisher-Price Precious Planet Soft Travel Tray: Baby[/ame]

It's basically a firm "pillow" with a placemat like surface to be a little more firm for writing. Maybe you can use a kids placemat for the top?
